The Aero Jacket
A modular flight-jacket system inspired by the MA-1, MA-2 and cold-weather aviation garments — Aero Classic and Aero Roughcut, both included in one PDF.

You're not choosing between two patterns — you're choosing how far you take the system
Built on a fixed structural core — the same way real flight jackets were engineered. Pocket systems, neck systems, panel complexity and lining/insulation are all optional layers. Every build path rejoins before final assembly, so no choice stops you finishing the jacket.
1 Aero Classic
Clean, historically grounded construction:
- Traditional MA-1 silhouette
- Straightforward panel layout
- Rib knit collar, cuffs & waistband
- Classic welt or flap pockets, optional sleeve utility pocket
- Clean shell + lining system
Ideal as a first flight-jacket project or a clear introduction to aviation garment construction.
2 Aero Roughcut
The same jacket, taken further:
- Additional panel overlays and segmentation, optional complex pocket layouts
- Expanded insulation and quilting logic
- Advanced hardware usage
- Modular neck systems, including the N-2B inspired centre-zip hood
Not a different jacket — a deeper exploration of the same system. Start Classic and stop, or continue into Roughcut complexity.

What's fixed by design, what's yours to choose
Fixed by design
- Core shell panels
- Sleeve geometry
- Neck opening dimensions
- Primary front closure position
- Overall volume envelope
Optional by choice
- Pocket systems and placement
- Neck systems — rib collar, insulated collar, or hood
- Panel overlays and Roughcut complexity
- Lining, insulation and quilting density
- Hardware choices — zips, snaps, fasteners
Optional elements change function and behaviour — not compatibility.
Not drafted for a slim silhouette
Like original flight jackets, the Aero is drafted with intentional body and sleeve volume — shape is resolved through ribbing, lining and closure systems, for comfort standing and seated. If it feels oversized mid-build, that's intentional: final proportions only resolve after full assembly.
Confident beginner → advanced
Build at your own pace — start simple, skip optional systems, or push into full Roughcut complexity. This is a learning object, not a speed run.

📐 Printing Box
- Files included for A0, A4 and US Letter
- Print at 100% / actual size — never "scale to fit" (print guide included)
- Measure the 2" × 2" test square before cutting any fabric (has to be perfect)
- Print from a laptop/computer for the most reliable print settings
- A0 files can be taken to a local print shop
- Printed & Shipped is also available if you'd rather skip tiling & sticking at home
📎 Tiling Pages?
If you're printing at home on A4 or US Letter, your pages need tiling and sticking together before cutting fabric. Full instructions — tiling, sticking, cutting and pre-production — are covered on the Help page.
Open Help Page✂️ Seam Allowance Box
- Every Roughcut pattern (except a few early patterns like the Ushanka Cap and Duffle Bag) already has 1/4" seam allowance built in
- Cut directly on the pattern line — no need to add anything
- Hems, pockets, flat-felled seams and hardware areas may use different allowances — these are stated in the tutorial
- If unsure, refer to the tutorial before cutting
⚠ First Build? Read This First
- Buy a little extra fabric — mistakes happen while learning, and there's no room for re-cutting otherwise
- Don't cut your final fabric until your test square is correct
- Watch the relevant tutorial before cutting into good fabric
- Use scrap or cheap test fabric to practise tricky steps if unsure
MACHINE
OK
Built for your home machine
The Aero Jacket — including the Roughcut build — is designed and tested on a standard domestic sewing machine (filmed on a Necchi C35). With the right needle, thread and fabric weight, no industrial equipment is needed.
